It really looks like it was a difference of memory and disk partition table.

Most likely. And you also need to reserve space between MBR and first partition. For performance reason it's recommended to align at MiB boundary (e.g. put a start at 2048).

Zeroed a few MB on the start to test an installation script.
But the script actually creates a partition.

I'm going to try to recreate the problem.
might be that the previous partition table was still in memory because the reread failed.

grub-fstest was able to see the filesystem (ls worked)

Did you zero out the MBR completely? As in all 512 bytes? If so then your system was hanging in the air with no partmap at al other than a copy in Linux memory. This is obviously broken and not bootable.

i've zeroed out the first blocks of the disc. probably this caused the issue.
After overwriting the first block with an MBR from syslinux and a reboot grub2 install was working OK.

Have you tried removing device.map altogether? Also please attach the output of bootinfo script and first 64Kof the disk in question: apparently there is some problem parsing your partition map.

tried various device.map settings.
and debian versions squeeze/sid & compiled current 2.0
always the same error..

The system is booted via USB on /dev/sdb

This Info gets printed without device.map file
